Why does metal crack when bent?
There are three main reasons:
First of all, the material is too brittle with poor ductility.
Secondly, Bending parallel to the metal grain causes stress concentration.
Finally, too small a fillet or excessive thickness creates huge tension on the outer surface.
To avoid cracks: choose ductile materials, bend against the grain, and use a larger radius.
